I just created a new mullion profile, saved it, loaded it into project, duplicated an existing mullion, renamed it and assigned the new profile...

Created a curtain wall, made some grids and applied the mullion profile.

All works fine as far as I can tell.

This is in RAC 2010 on Vista 64.

You did not specifically, say, so I have to ask. Did you use the Profile - Mullion Templaate when you made the profile? If the profile is made with ANY other profile template, it will not recognize it for use in curtainwall mullions

I had the same problem today, and used the correct family template. Have you solved the problem yet?

Revit will not load a profile that is not closed or has overlapping lines. My guess if its not the wrong type of profile is that you have overlapping lines or a gap.
